I'm intrigued with the film mailer suggestion--especially the 13 inch masonite-like mailers with straps. These should provide physical protection with room for padding; they're made-for-mailing and recyclable. I'll have a go with one and see if it works as slick as it seems it might and, in the meantime, welcome additional good ideas.

There were several types of mailers made for 16mm films.
One was a moisture resistant masonite/cardboard with fabric
straps. Another was a nylon container with twist-to-lock
fasteners at each corner. A 1200' film can is 13" is
diameter.
